I have already outlined a model that allows us to calculate the quoted, planned and actual costs of a production order. Can the same principle be applied to emissions and ESG reporting? I won&#8217;t go into details here, maybe we&#8217;ll get to that in the future, but the key is that I have to value the costs of each operation. <strong>Direct and overhead.<\/strong> Direct costs are tied to the cycle\/operation time, while indirect costs are then categorized into <strong>labor,<\/strong> <strong>assets,<\/strong> and <strong>floor,<\/strong> using the same named correction factors.<\/p>\n<p>The system should be able to calculate costs 3 times, as quotation costs, as planned costs at the time of accepting the job from quotation, and as actual costs resulting from production. And that it can&#8217;t be done? The opposite is true, it can be done, and quite elegantly. What support do I have for this statement? For the last 5 years at Bodycote, I have been the BCM system administrator for Eastern Europe. The abbreviation BCM stands for Bodycote Costing Model. This model was developed by the IT group in Edinburgh and completely changed my view of the world of ERP systems and accounting in the heat treatment plant. The idea that the moment I close a production order I will know how much profit I will make from it is realistic.<\/p>\n<p>Why am I mentioning this? <strong>Based on the same principle, I can also have ESG reporting.<\/strong> That is, information on how many <strong>kgCO<sub>2<\/sub><\/strong> I have produced by processing the order. This assistance can be seen at several levels, however, the calculation itself will be completely deterministic, and will be performed by ERP.<\/p>\n<p>&nbsp;<\/p>\n<p><span style=\"text-decoration: underline; color: #800000;\"><b>1. AI in quotation calculation<\/b><\/span><\/p>\n<p>At the time of the offer, we usually know:<\/p>\n<ul>\n<li>the customer and the part,<\/li>\n<li>the material,<\/li>\n<li>the weight,<\/li>\n<li>the required process,<\/li>\n<li>the required properties,<\/li>\n<li>the expected equipment,<\/li>\n<li>any similar previous orders.<\/li>\n<\/ul>\n<p>But we don&#8217;t know exactly:<\/p>\n<ul>\n<li>the actual furnace,<\/li>\n<li>the actual batch composition,<\/li>\n<li>the actual cycle time,<\/li>\n<li>the actual energy and media consumption.<\/li>\n<\/ul>\n<p>Here, AI can search for, for example, ten to twenty most similar historical orders and suggest from them:<\/p>\n<ul>\n<li>expected cycle time,<\/li>\n<li>expected electricity or gas consumption,<\/li>\n<li>nitrogen, argon, ammonia or acetylene consumption,<\/li>\n<li>standard working times of individual operations,<\/li>\n<li>likely LoadFillRate,<\/li>\n<li>expected kg CO\u2082e per cycle and kilogram of parts.<\/li>\n<\/ul>\n<p>The output could look like this, for example:<\/p>\n<ul>\n<li><em><strong>Four similar processes were found for the order on the TAV_1 furnace.<\/strong><\/em><\/li>\n<li><em><strong>The estimated cycle time is 355\u2013375 minutes.<\/strong><\/em><\/li>\n<li><em><strong>The expected consumption is 1,180\u20131,280 kWh.<\/strong><\/em><\/li>\n<li><em><strong>The bid emission value is 245 kg CO\u2082e per day<\/strong><\/em><\/li>\n<li><em><strong>Estimate reliability: 87%.<\/strong><\/em><\/li>\n<\/ul>\n<p>So AI would not create a number arbitrarily, but would explain what orders and parameters the estimate is based on.<\/p>\n<p>&nbsp;<\/p>\n<p><span style=\"color: #800000;\"><strong><u>2. AI in job planning<\/u><\/strong><\/span><\/p>\n<p>After accepting the order, you already know the more specific conditions:<\/p>\n<ul>\n<li>the selected furnace,<\/li>\n<li>the current recipe,<\/li>\n<li>the planned batch,<\/li>\n<li>the number of production orders in the batch,<\/li>\n<li>their weights,<\/li>\n<li>the actual planned start,<\/li>\n<li>the furnace status, if applicable.<\/li>\n<\/ul>\n<p><strong>AI<\/strong> can refine the original quote calculation.<\/p>\n<p>For example, it can recognize that:<\/p>\n<ul>\n<li>the planned furnace has higher consumption than the furnace used in the quote,<\/li>\n<li>the batch will only be 60% full,<\/li>\n<li>the specific geometry of the parts will extend the heating,<\/li>\n<li>the long holding time will increase consumption more than the weight itself,<\/li>\n<li>the current composition of the batch is not energy-optimal.<\/li>\n<\/ul>\n<p>The planning model can then suggest:\u00a0<em><strong> Moving the order from furnace A to furnace B can reduce expected emissions by 12%, but the cycle will be 35 minutes longer.<\/strong><\/em><\/p>\n<p>Or:\u00a0 <em><strong>Adding another order to the same batch will only increase cycle emissions by 4%, but emissions per kilogram of parts will decrease by 21%.<\/strong><\/em><\/p>\n<p>This is very valuable because<strong> AI<\/strong> can optimize simultaneously:<\/p>\n<ul>\n<li>time,<\/li>\n<li>cost,<\/li>\n<li>capacity utilization,<\/li>\n<li>emissions,<\/li>\n<li>risk of non-compliance with the technological process.<\/li>\n<\/ul>\n<p><span style=\"color: #800000;\"><strong><u>3.AI in cycle time estimation<\/u><\/strong><\/span><\/p>\n<p>Cycle time is a key piece of information for the calculation. AI in energy consumption estimation<\/u><\/strong><\/span><\/p>\n<p>Cycle time alone may not accurately capture consumption. For the planned calculation, it would update it according to the specific batch. For the actual, the forecast would be replaced by the measured values. AI in work operations<\/u><\/strong><\/span><\/p>\n<p>For Labor-type operations, <strong>AI<\/strong> can analyze real historical times:<\/p>\n<ul>\n<li>batch preparation,<\/li>\n<li>preparation,<\/li>\n<li>set-up,<\/li>\n<li>unloading,<\/li>\n<li>inspection,<\/li>\n<li>packaging,<\/li>\n<li>internal logistics.<\/li>\n<\/ul>\n<p>It can take into account:<\/p>\n<ul>\n<li>number of pieces,<\/li>\n<li>weight,<\/li>\n<li>complexity of preparation,<\/li>\n<li>number of layers in the batch,<\/li>\n<li>need for masking,<\/li>\n<li>required inspections,<\/li>\n<li>type of packaging,<\/li>\n<li>operational experience with similar parts.<\/li>\n<\/ul>\n<p>The output can be a recommended operation time:<\/p>\n<p><span style=\"color: #000000;\"><a style=\"color: #000000;\" href=\"https:\/\/intelligent-kalam.80-240-27-133.plesk.page\/wp-content\/uploads\/2026\/08\/snimek-obrazovky-2026-08-05-101852.png\"><img loading=\"lazy\" decoding=\"async\" class=\"alignnone wp-image-14563\" src=\"https:\/\/intelligent-kalam.80-240-27-133.plesk.page\/wp-content\/uploads\/2026\/08\/snimek-obrazovky-2026-08-05-101852-300x34.png\" alt=\"\" width=\"362\" height=\"41\" srcset=\"https:\/\/intelligent-kalam.80-240-27-133.plesk.page\/wp-content\/uploads\/2026\/08\/snimek-obrazovky-2026-08-05-101852-300x34.png 300w, https:\/\/intelligent-kalam.80-240-27-133.plesk.page\/wp-content\/uploads\/2026\/08\/snimek-obrazovky-2026-08-05-101852.png 693w\" sizes=\"auto, (max-width: 362px) 100vw, 362px\" \/><\/a><\/span><\/p>\n<p><strong>AI<\/strong> can also detect that a particular operation is systematically under- or over-estimated.<\/p>\n<p>For example: <em><strong>The quoted batch preparation time is 20 minutes, but the average of the last 18 similar orders is 31 minutes.<\/strong><\/em><\/p>\n<p>This will improve both the cost and emission models, since both calculations use the same amount of work.<\/p>\n<p>&nbsp;<\/p>\n<p><span style=\"color: #000000;\"><strong><u>6.AI in evaluating the actual cycle<\/u><\/strong><\/span><\/p>\n<p>After the cycle is completed, the AI \u200b\u200bwill have access to:<\/p>\n<ul>\n<li>real time,<\/li>\n<li>temperature history,<\/li>\n<li>real kWh,<\/li>\n<li>gas and media consumption,<\/li>\n<li>pressure,<\/li>\n<li>data from the vacuum system,<\/li>\n<li>alarms,<\/li>\n<li>actual batch weight,<\/li>\n<li>quality control results.<\/li>\n<\/ul>\n<p><strong>AI<\/strong> can perform three tasks here.<\/p>\n<p><span style=\"color: #800000;\"><strong>Data accuracy check<\/strong><\/span><\/p>\n<ul>\n<li>For example:<\/li>\n<li>missing meter reading,<\/li>\n<li>unreasonably low consumption,<\/li>\n<li>duplicate cycle,<\/li>\n<li>time mismatch between ERP and SCADA,<\/li>\n<li>zero gas consumption for a gas furnace,<\/li>\n<li>incorrect emission factor.<\/li>\n<\/ul>\n<p><strong><span style=\"color: #800000;\">Anomaly detection<\/span><\/strong><\/p>\n<p>For example:\u00a0 <em><strong>The consumption of this cycle was 18% higher than for comparable batches.<\/strong><\/em><\/p>\n<p><span style=\"color: #800000;\"><strong>Root cause support<\/strong><\/span><\/p>\n<p>AI can compare the progress with history and suggest probable causes:<\/p>\n<ul>\n<li>low furnace fill,<\/li>\n<li>longer temperature ramp-up,<\/li>\n<li>repeated vacuuming,<\/li>\n<li>leakage,<\/li>\n<li>deteriorated insulation condition,<\/li>\n<li>longer gas quenching,<\/li>\n<li>extended holding time,<\/li>\n<li>measurement error.<\/li>\n<\/ul>\n<p>It is important to use the wording probable cause, not to automatically declare that the cause has been confirmed.<\/p>\n<p>&nbsp;<\/p>\n<p><span style=\"color: #800000;\"><strong><u>7.
